It's been some time. I think it did work ok in Fullhd.
This was with David 4.
I might have posted my settings (?) in the old forum.

Re: David HP 3D scan and i420 format for 4K
I was the one who posted that. I have not been scanning anymore for sometime. I do remember that it worked in Windows 7, but not 10 at the time. Have you looked at the post in the old forum ? http://forum.david-3d.com/viewtopic.php?f=15&t=6550&p=33946&hilit=inogeni#p33946 I was using it ...

Re: Advice on first camera selection
I have used the Panasonic GH4 (rolling shutter and reduced resolution) with an HDMI capture device. I also have the PointGrey global shutter. I don't notice any real difference. With the PointGrey, I use the full resolution of the chip. At full resolution ( 2,048×1,536 ), I get faster scan time then...

Re: Advice on first camera selection
I am not specialist, but for sure the image circle is not wide enough.
Maybe if you stop-down, it will be ok. I would go with a lens at least made for the chip or larger, but not smaller.

Re: Advice on first camera selection
FYI, the PointGrey /Flir driver does NOT allow the use of two cameras with David / HP 3D. I think this is also true for Basler. If you decide to go that route, you should buy an IS camera. Or you could buy a Flir, but the second one will need to be from another brand. I am not sure it is worth the t...

Re: Camera/Projector Max Resolution and FPS
Speed is determined by many factors. Acquisition speed in David software is determined by Advanced setting -> Structuredlight -> Acquisition -> Maxpatternholdingtime Lower value as long as scan is good. Mine is set to 140 With one camera (resolution of 2,048×1,536), the scan time is around 5 seconds...

No, never.
Once calibrated, I don't touch focus, angle or f-stop.

Your bad alignment is a problem. I can't help much.
The problem is:
Camera lens

Projector settings

Projector lens

Precision of calibration panel
AND/OR
Angle between camera and projector if out of usual range
